The Cheapest Cable Supplier Is the Most Expensive: A $4,800 Lesson in Total Cost Thinking

I'm the guy who makes expensive mistakes so you don't have to. In my first year managing structured cabling installs—2017, a campus network buildout—I helped pick the cheapest Cat6 plenum cable a bidder could offer. That decision cost $4,800 in rework. The client's project manager still brings it up whenever I see her at industry events. I've earned every bit of that ribbing.

So here's my opinion, stated plainly: unit price is the most expensive metric in cable procurement. I'd rather choose a general cable supplier on total cost, documented field performance, and a willingness to back up test data than on price per foot.

How the $4,800 lesson happened

The project was a 30,000-square-foot office fit-out. 208 drops, all Cat6, all plenum-rated because of the return-air ceiling plenum. The spec said "General Cable Cat6 plenum or approved equal." That "approved equal" clause opened a door, and procurement walked straight through it—they came back with a general cable supplier I'd never heard of, promising the same specs for $0.23 per foot less. On 1,700 feet, that's $390 in apparent savings.

I remember looking at that spreadsheet and feeling pretty smart.

We weren't smart.

The first sign was the pull. The cheap jacket didn't slide through the conduit—it snagged, twisted, and fought every hanger. I kept telling myself it was just a hard building. That was partly true. But the bigger difference was the jacket compound and the pair geometry underneath it. Both were less consistent than they needed to be.

Then certification testing started. Forty-one of 208 drops failed return loss and near-end crosstalk. The cable looked fine in the bundle. It looked exactly like Cat6 plenum should look—right up until the Fluke tester said otherwise.

We re-pulled every failed drop, terminated it, and retested. The old cable went into the waste bin like a bad memory. The total rework bill, including labor and testing, was $4,800. I keep the ratio in my head: $390 saved, $4,800 spent.

The cable is the smallest line item on the job

Here's the part I didn't understand back then: on a structured cabling install, the wire itself is maybe 10 percent of total installed cost.

You pay for conduit and pathways. You pay for pull labor, termination labor, certification testing on every run, and the documentation pack. And you pay for risk—specifically, the risk that something fails after the client's furniture is in place. Post-occupancy rework costs ten times what pre-occupancy rework costs. If you've never had to explain that to a facility manager, you haven't felt true regret.

When you save $0.20 per foot on cable, you're saving maybe 2 percent of the per-drop cost while adding risk to the other 98 percent. That's not a bargain; it's a bet with bad odds. I now calculate total cost of ownership on every order:

unit price × footage + shipping + expected rework rate + testing time + projected cost of future failure.

Some of those numbers are estimates. But they're educated estimates, and they've helped my team catch 47 potential mistakes in the past 18 months. I documented every catch. That's not a brag—it's how I convinced my own boss this process wasn't just paranoia.

"Cat6 plenum" means fire rating, not performance

The single most important spec lesson I've learned is this: plenum is a fire-rating, not a performance-rating.

Plenum cable passes UL 910, the Steiner tunnel test for flame and smoke. That matters in return-air spaces, no argument. But UL 910 says nothing about whether a cable passes channel tests under TIA/EIA-568. Those results depend on twist consistency, conductor quality, and manufacturing discipline. Two cables can carry the same plenum rating and perform completely differently in a certification tester.

I assumed otherwise in 2017. I didn't verify. The project paid for my assumption.

Today, I specify General Cable's Cat6 plenum whenever a job has to pass certification on the first try. The twist geometry is consistent, the jacket pulls clean, and I know what the test reports look like when we're done. A cheaper cable might pass too—I've seen it happen. But I've also seen the other side of that lottery, and I don't want those odds on a client's move-in date.

Connectors and test tools are linked

Cable is the beginning. Connectors are the middle. Test tools are the end.

In 2022, I ordered a batch of Platinum BP5450 Cat6 connectors for a hospital admin building. The packaging looked right. The price was reasonable. About a third of the terminations failed certification, and the problem traced to the connector contacts—they weren't seating cleanly. The shipment was either counterfeit or factory rejects that made it through a gray-market distributor. We ate the re-termination labor on a $3,200 order.

That experience bought me a permanent habit: test a sample of every connector batch before terminating a full run. It costs about thirty minutes and ten connector bodies, and it has prevented at least two disasters since.

And test tools go in the same bucket. Objections, and why they don't hold

"The client demands the lowest bid." No, they demand the lowest total cost that protects their schedule. Show them rework math. Show them certification pass rates by supplier. If you don't have that data, start collecting it now.

"We've bought cheap cable for years and never had a problem." Sometimes the problem is invisible. Marginal links get blamed on NICs, drivers, and switch ports—everything except the cable plant. In my experience, those ghosts are often poor cable margin hiding inside a wall.

"The specs all look the same on paper." That's exactly the point. So don't buy paper. Per FTC guidelines, a performance claim has to be substantiated—ask a supplier for third-party test data on the exact SKU you're ordering. If they can't produce it, you have your answer.

Where I've landed

After the 2022 connector fiasco, my foreman and I went back and forth for two weeks about moving to a cheaper distributor. The savings were tempting—about 15 percent per box. But my gut said we'd already paid for this lesson once, and repeating it just to save money would be a special kind of stupid. We stayed with the distributor we trust.

That's what total cost thinking really is—not a one-time calculation, but a discipline.

The checklist my team uses now starts with three lines:

  1. Confirm the performance rating (Cat6 vs Cat6a) and fire rating (plenum vs riser) before ordering.
  2. Calculate cost per installed drop, not cost per foot.
  3. Get test data from the supplier before ordering—not after.

I'm not saying premium cable is always right. On low-stakes jobs where the client accepts the risk and certification isn't required, budget cable has its place. But that's a conscious trade-off, not a surprise discovered on a tester screen.

So, my position has not changed since the first paragraph: the cheapest cable supplier is the most expensive one—when you measure the whole installed system. Buy cable that certifies. Buy connectors you've sampled. Use test tools like your reputation depends on them, because it does.

Call it total cost of ownership. I call it not making the same mistake twice.
